This program called for the creation of a new design outer hard shell. Scan data was utilized to capture the "as molded" rubber surface then this data was utilized to form the inside surface of the new "hardshell". Design features were added along with the needed offsets and clearances to form the final design.
This customer had transfer mold tooling that was produced many years earlier by hand techniques. Scan data was utilized to reverse engineer the tools and capture the existing shapes, "cleaning" them slightly to produce these class A surfaces for the new tooling.
This customer provided us 2D views produced by an industrial designer, but the views did not project properly to define the parts. Additionally foam models of the outer shapes were provided from the customers model shop. Scan data of the hand made models was combined with the 2D data in the computer, and smoothed, to produce the final exterior shapes. Then design details were added to form the interior surfaces of the speaker housing.
This knife for the Navy was to be co-molded but issues with the shut-off surfaces in the tooling caused excessive flash. The first stage molded part was accurately scanned and the new 3D surfaces created. CNC toolpaths were created to re-machine the critical shutoff surfaces, now compensating for the non-uniform shrinkage of the internal nylon handle.
